Spoke to rep at Thunder, who I was considering going with and they said their jig only works with a mill, not a router.

Will likely go with 80% Arms.

Any of you ever do a 9mm AR-15 with an 80%?

I'm thinking about doing a 9mm pistol, but will probably make my first one a good ole' 5.56.

I don't follow 80% lowers and really don't know what's on the market other than "AR15" and "Glock" kits, but if a dedicated 9mm AR lower does not exist, you could do it the way they were done prior to dedicated 9mm lowers - a mag block/9mm mag insert that goes into a standard AR15 lower.
There's nothing other than the mag well that is different on a 9mm AR15.

My 9mm AR15 carbine is built using a standard lower with a mag block. It uses Colt pattern 9mm SMG mags.

    ...and cost.

Although I'd probably make it back in ammo cost over time.

That is awesome. I was thinking about casting. You could possibly make your own mold. 3D printing them will be become really common once the printer prices come down

I'd be worried about long-term durability.

I'm looking at them as disposable.
